I've been fussing with this damn thing for two days, cleaned out the hot end, recalibrated it's level, messed with flow rate levels and layer thicknesses as I try to figure out this issue, currently on Merlin 2.0.6

I made the mistake of trying to encode Klipper into my machine (my mistake for I wasn't able to get it work as desired) and messed up the firmware in the process of trying to get it working from OctopiKlipperOS where it wasn't reading SD cards anymore, I don't know what firmware I was running on before, probably baseline ender 3 firmware for 4.2.2 from Creality

I've tried to update the firmware to maybe a better behaving version Marlin 2.0.6 in the course of this, my next step is to just try the original firmware again, but I've been trying to print with PHA newly here as well, but noticing an under extrusion issue where it'll create dollups to the idea of a wall. I'm wondering even IF the firmware could be the problem, do I need a new extruder head?

You probably need to recalibrate your e steps, it varies by printer, but here's some general instructions

This instruction helped me fix it, forgot that the extruder head had a custom direct where it needed a larger step value <3 brava

Dry your filament and calibrate the extruder.

Extruder Rotation distance? Slicer flow? Extruder arm tension? No physical clog?

How worn is that nozzle? I had that kind of issue once and the only solution has been to replace the nozzle

Did you try to clean your extruder gears?

Check the filament: Is the extruder gear biting too hard into it causing the gears to grind and slip? Is the extruder gear not biting enough into it causing it to not grip enough and slip? Are the extruder gears maybe worn down and don't grip well anymore?

WIth all the things you did so far, I'm close to sure that your issue is with the extruder gears being dirty, worn or the extruder gear pressure being too weak or too strong.

I have a extruder upgtade that required a 3x larger step/mm value :3 just a calibration quirk I forgot with the new firmware
